As the extrusion coating is applied to the substrate web, the molten polymer solidifies, creating an adhesive bond between the two layers of material. The two sides are then pressed together by heated cylinders to form the laminate. This process can be a two-layer laminate, or it can consist of multiple layers (duplex and triplex lamination).

Typical extrusion coaters employ a single-manifold die with adjustable while-running deckles to enable precise control of the coating thickness. However, due to the high operating temperatures involved in the extrusion process, shear and tensile stress on the polymer is much greater than in a conventional injection mold. This stress changes shape as the polymer flows through the die, and shear stresses on the substrate can be significantly reduced by a deckle that is positioned close to the die gap.

A key aspect of the adhesive in an extrusion-coated structure is its ability to adhere to the substrate without causing deformation. This requires a relatively high "slip" value on the bonded surface, which in turn can be enhanced by adding organic'slip additives' to the molten polymer. The'slip' is also affected by the design of the chill roll that cools the coating as it solidifies.
